The Clutch System

The clutch system is a ‘consumable’ assembly that is subject to natural wear. What’s unpleasant is that this wear is uneven: for example, the bearing might need replacement first while the disc is still quite functional, or vice versa. This is why clutches are most often sold and replaced as a complete kit, although it is possible to buy the bearing separately, though not very practical.

Clutch Malfunction

The clutch assembly consists of various components, each of which can wear out, requiring repair or replacement.

Clutch failures include the following:

  1. Wear of the driven disc splines
  2. Oil contamination of the driven disc linings
  3. Driven disc deformation
  4. Flywheel surface wear and damage
  5. Release disc surface defects
  6. Bearing wear and destruction
  7. Weakening and damage of the diaphragm spring

If the vehicle owner pays attention to clutch problems early enough, it may still be possible to repair rather than replace this rather expensive mechanism as a whole.

Signs of Malfunction

In the initial stages of clutch problems, there may be minimal difficulties with gear shifting, however, as the failures worsen, these problems only progress, and engaging gears becomes practically impossible. The symptoms of malfunctions include the following:

  • The clutch appears to not fully disengage. This can be caused by an oil-contaminated driven disc or severe wear. If the flywheel’s working surface is worn, the diaphragm spring is weak, or the clutch mechanism is sticking, the clutch will also fail to fully disengage.
  • The clutch doesn’t fully engage. Again, this could be related to oil contamination of the driven disc or damage to its friction material. But there are other causes: clogged hydraulic system, sticking cable or release fork, failed slave cylinder. A weak or completely broken diaphragm spring can also be the cause.
  • Rough clutch engagement is caused by worn driven disc linings, restricted movement of the driven disc hub, uneven pressure from the release bearing, or binding of the clutch pedal on its axis. Restricted movement of the driven disc hub on the transmission input shaft splines occurs due to dents or burrs on the splines. These should be cleaned and lubricated with a thin layer of graphite lubricant. Uneven pressure from the clutch release bearing on the release levers is corrected through adjustment. When the clutch pedal binds, the bushing ends should be cleaned of dents and burrs and then lubricated.

Clutch Repair

Clutch repair is a critical task, since any unnecessary movement can damage the entire system, especially important when replacing one of the small parts rather than the whole system. For convenience, this process has been divided into stages:

  1. Place the vehicle on a stable surface and lift the front end with a winch or jack. A special platform like those at service stations also works well.
  2. Remove the manual transmission from inside the cabin.
  3. Drain excess oil, remove the starter. Carefully disconnect the wires.
  4. Unscrew all ignition module bracket bolts and transmission-to-engine mounting bolts.
  5. Disconnect the reverse sensor wire connector.
  6. Unscrew the bolts securing the clutch cover. Remove the part itself.
  7. Remove the left and rear engine mounts.
  8. Carefully insert a screwdriver between the clutch housing and engine block. Move the transmission off the guide sleeves. At this stage, you can observe the input shaft coming out of the clutch.
  9. Remove the transmission completely from the car.
  10. Remove the pressure plate assembly with the disc.

After completing all actions, you’ll have a view of the condition of all clutch components. It’s essential to evaluate the wear of the disc, bearing, and all springs.

Clutch Replacement

  1. Clutch Removal This procedure differs somewhat for front-wheel and rear-wheel drive vehicles. In the first case, you need to remove the drive shafts and replace them with plugs, unscrew the bolts, disconnect the cables and shift linkages, and remove the input shaft from the engine bearing. In the second case, the coupling connecting the clutch to the driveshaft is removed.
  2. Replacing Clutch Components After the pressure plate bolts are unscrewed, all clutch components are removed from the flywheel. It’s important that there is no oil on its surface. Otherwise, the seal will need to be replaced, and if there are scratches or cracks on the old discs — the pressure plate assembly will need replacement too. The new disc is inserted into the pressure plate assembly, and it is placed on the flywheel. The mounting bolts are tightened in a cross pattern.
  3. Clutch Installation When rotating the clutch shaft, it’s important that it aligns with the flywheel splines. For removing and installing clutches on all-wheel drive vehicles or vehicles with large engine displacement, a winch is used.
  4. Clutch Adjustment Depending on the vehicle’s specifications, a pushrod or cable of recommended length is installed. The pedal free play is adjusted.

 

It should be noted that DIY repairs are not recommended.
